Some months ago, Jonathon (Brooks803) drove several hours to the Raleigh, NC IAP chapter meeting and gave a demonstration of colored blank pouring using PR and Alumilite. Later, I caught the Coastal Scents Black Friday sale and bought a bunch of mica powder. Then, in February, Jonathon headed up the Birthday Bash Casting Contest, which prompted me to do my first PR color-pour. That was interesting enough that I ordered some Alumilite - and now I just can't stop.

I've been compelled to try out all the different colors, and each time I hear or see someone ask "can I get a blank in x and y color", I feel challenged to make it.

Holy crap those are nice. Sooooooooooooo, when can we expect to see an ad to purchase said blanks? Very inspiring Eric, makes me want to get off my a** and pour my own. I wonder when Jonathan is going on tour!!!

I wish I lived in an area where we had meetings and demonstrations.
Maybe someone could make a video to show how to get those beautiful swirls.:biggrin:
 
Lessons learned

Not all my castings turned out well. There were several spectacular failures that I've decided to call "learning experiences" (good judgement comes from experience -- experience comes from bad judgement). Some of the lessons were:

Mix the accent color(s) first. If the primary color gells before the other(s), you won't have a chance to swirl the colors together before the whole thing sets up.

Don't use powder paint as a tint. It foams when curing (even under pressure) and you wind up with a honeycombed mess.

Don't use PR dyes to color Alumilite. I tried Castin' Craft dyes (the package said for PR and epoxy resins). Result: foam, foam, foam. Also, don't use Alumilite dyes to color PR - the color changes when curing (green turned amber).

I had no real success applying vacuum to Alumilite Clear (before or after mixing). It boiled up to twice its original volume under vacuum, so that should have reduced the trapped air. Unfortunately, I still had to stir the mix afterwards, so I just reintroduced bubbles. Also the casts turned out a bit rubbery. I'm not sure that I didn't boil off an important ingredient.

Alumilite doesn't shine up as well as polyester resin, so I might switch back to PR - or put a CA finish over the turned blanks.

I need more practice to achieve my intended results. Some of my pours turned out just plain ugly:

I mean, what was I thinking? Actually, I'll tell you what I was thinking. I was trying to get a stirring-coffee effect. Instead, I wound up with blanks that look like somebody coughed up (or worse) a half-chewed moon pie. Egad.

The next cast, however, I mixed two blues and a white (with the same swirl technique) to produce these:

I was trying to make a blank that looked like a blue sky with some puffy white clouds, but got a hurricane instead (reminds me of the sorcerer's apprentice). Not what I had envisioned, but pretty nonetheless - at least I think so. Sometimes unintended results actually look better.

Later, I wanted to mix a light brown color so I combined red and green dyes. For some reason, the result was light gray. I added "crystal ice" mica powder and got silver. At that point I decided to pour "Slytherin House" colors. I mixed Emerald Isle mica powder, Black mica powder, green dye, and (because I thought the Emerald mica powder was a tad on the yellow side) a couple drops of blue die for the green. This was the result:

I think I'll have to order some Alumilite White to try making flat (not mica colored) colors. Likewise, I may stop at Illstreet composites the next time I'm in Charleston unless I can convince my fiberglass friends to get me some Silmar 41 cheap.

Yes, I've definitely been bitten by the casting bug.

It looks like you might be joining the "Alumilite 55 gallon Club!" Nice blanks!!
 
Even with the not so great trials the whole bunch beats the most big name suppliers like Woodcraft and you have just started. Thanks especially for sharing the detail info on what you were trying to accomplish and listing the negative results. Usually all we see are the sucesses.
 
I made the blue and white "hurricane" blanks with Alumilite clear and mica powder from Coastal Scents. I poured equal parts of resin mixed with Pearl White, Blue Silver Star, and Colorona Light Blue mica powders. No dyes were used. At the rate I'm using it, I'll be out of Pearl White soon.

I picked up 4 Castin' Craft plastic molds cheap several years ago when a local craft store went out of business. So far, I've only been able to find 2 of them (but I'm still looking!). I've also tried using a sports-bottle-ice-cube-tray that I picked up at Wal-Mart. I havent' gotten good mixes in the vertical molds though. Single-color PR pours work ok, but that's it.

That also brings me to another "lesson learned": Don't use "baby soda bottles" for Alumilite. The cured blank simply won't come out. I've tried compressed air, PVA mold release, and lanolin. The only way I could get the blanks out was to turn the plastic tube off on the lathe. I'll try them again with PR sometime.

I second that! I have a bunch of the baby soda bottles as well as a custom built rack to hold them in my pressure tank only to find that the alumilite clear becomes one with the soda bottles.
 
Remember that beauty greatly varies from individual to individual. What you think looks like throw up may really be appealing to someone else. I thought the throw up blank looked like a calico cat. It didn't look all that bad to me. I would also like to see the green blanks turned round. Just put it out there and let people decide for themselves. You might just be surprised. Nice work!

Alumilite White

I ordered some Alumilite White to try making blanks with solid colors. I was a little slow on the first pour. I put down layers of red, white, and black, but before I could add more red and stir, it set up in the cup. Oops. This stuff kicks off fast!

On the second try, I didn't add enough red dye and it came out too pink. Also, the white isn't prominent enough. It got drowned out by the black. So, I tried again, but with green and white this time. It came out better. Next, I went for primary colors. I mixed mica powder in with the dyed resin to add some sparkle, but I can't tell that it made any difference.

It's an interesting material, though - quite different than Alumilite Clear.
