Anyone have any ideas on inserting and removing the pen without scratching the body of the pen? It is a close tolerance there.

Be sure to sand the inside of the casing, lightly, to remove any burrs or rough spots. Polish it with some metal polish and then using a cotton swab, put a layer of CA on the inside. That should keep it from scratching the pen section.
The barrel of the pen section must be smaller than the inside of the casing but not by much. The o-ring is what keeps it seated.
