Yep - same pen new cap.
I figured out the problem too.
The drill bit I used to create the largest hole had a very flat secondary relief, so it was very hard to push the bit into the material to drill, creating lots of heat and warping the plastic. I hit the bit on my bench grinder and created a steeper secondary relief and it cut through like butter. Perfectly straight pen to cap mesh up too. The pens went off in the post this morning. :)

And I am trying to be productive. :)

I may end up buying another piece of this material if I can't save the old cap by refilling it with alumilite. It's very pretty stuff. :)
